Configurable usb loader problem/Help Please

Mate brought a wii round yesterday for me to fix " Fool" and I'm stuck

Its softmodded for NEOgammer and has been for about a year.Version.4.2 E

He's ordered a USB external drive (not here yet) and yesterday tried to install Config USB loader on the wii.

Brought it round to me to see if it works with my kids USB drive which I have set up with CFG loader (fat 32 partition) works great on my kids wii wih CFG

It will start to load CFG then freezes on the screen with games on. IF I switch the wii of at Plug. then restart its hit or miss whether it freezes. if it doesn't you can select a game start the game etc. but when you return to wii menu and select USB Loader again it will freeze
He installed an old version of USB loader taken from another site then installed 222/223 ios offline installer

Unplug WD 500gig and put it into son's wii and it works perfectly all the time. had it working on sons for around 9 months with no problems

so not the drive
Any one know how to fix this

Check the cIOSxx rev, maybe needs to be updated.

Got the Config Usb loader working on this wii by installing 249 rev 20 wad downloaded from downloads
