Only way I can see is to connect both hard drives to a computer & use software to clone your 320gb drive to your 1tb drive. Don't know if you have spare hard drive slots or not, if not you can get hardrive enclosures, or visit a trusted local pc shop & ask them to clone it. I would make sure that your new 1tb drive is formatted in the same way as your 320gb one (some sort of 'fat' format.)

was think of putting 320gb in external holder then take data of that and then transfer accross to ps3
but want to use the backup option on xmb as that puts all my profiles back too

Ok, why not put the 320gb drive in the new ps3 & do a complete backup of the drive using xmb & put the 1tb in an enclosure to use as the source for the backup? I would say that's your best bet.

surely putting the 320GB drive in first it will ask to format that unless i can backup by the service menu (3 beeps one)

I'm not sure about that tbh, I do have a ps3, however have never required a hardrive changing as it's more than sufficient enough for me. I thought it wouldn't ask as it's already been in a ps3 so wouldn't require formatting? Probably wrong
