Are you sure you're looking at the actual recordings file? Do your recordings playback on the openbox ok? Does pause live tv work?

Yes, I'm definitely looking at the actual recording file. I've done it many times. This time, its just not working. Doesn't play on the openbox and live tv pause has never worked. it just froze the picture and the sound carried on

Ok, you've done it many times, so you know what you're doing then... Ummm, you say you "tried another usb" ?? Do you mean just another cable, or another hard disk, or another memory stick? Can your openbox read & play other media files from a usb device?

I've tried 2 flash drives and they've both worked before and my openbox can read and play other media as i've just played something i recorded earlier.

I tried that yesterday and it worked but only for like a short clip. I recorded a 7 second from BBC One HD and it recorded perfectly but I tried to record Hollyoaks and it made the 0kb file.

Shall I format to FAT or NTFS on the receiver? I always used FAT32 when I format on Windows.

My 4gb memory stick is a Sandisk Cruzer Blade and my 1gb stick is a Kingston Data Traveler

Old firmware let you record to ntfs or fat32,newer firmware was fat32 only.

Also when I try to reset to factory defaults, it keeps the channel list and it names the favourites

when the default database = the user database, that is what happens.Actually, that is the trick to keeping the favorite names you edit.
