I suspect it's trying to record to flash and not your usb device... I would reinstall your drive...

ive got an 80gb internal hdd for recording. I just tried it and its now working with just 2mb frees up, what else takes up root memory that can be removed. as said i only gained 2mb from removing a few plugins. there aint that many left on my box now. audio sync set up - autobackup, autobouquets, crossepg downloader, media player, openwebif??, software management and ts panel.

Now that you have 2mb free you shoud be fine. Make sure epg, picons etc are all pointed at usb or HD and just keep an eye on flash filling with crashlogs etc, 2mb should be plenty.
