Hi, same happened here. One day my little boy's NDSi XL was working with R4i 3DS Gold, the next day we got the message that firmware has expired and we need to update.
So I followed same steps as with installing flashcard for the first time and sadly got the message: 'An error has occurred. Press and hold power button to turn the system off'.
I have tried formating although not with the program you recommend (I'm going to do it today again).
Same as PhatBob I didn't have an access to internet through NDSi so no upgrade was possible.
Just checked the version and it is 1.4.4E.
I downloaded kernels from the website which was on the card R4i-GOLD Revolution for NDSi/NDSL/NDS
I would like to go through all the options before I buy a new card.
PhatBob any luck with yours, my case seems exactly the same.
